The dawn of intelligent reliability: Powering the future of energy industry with hybrid digital twins

When an organization that fuels a nation’s growth envisions the future, it’s never just about technology. It’s about people, reliability, and the quiet assurance that every system will perform flawlessly, every single time.

For Abu Dhabi National Oil Company (ADNOC), the largest oil and gas operator in the UAE, this vision materialized as the ADNOC Digital Factory / Intelligent Operations Center (IOC) – an unprecedented AI initiative to unify machinery intelligence, predictive foresight, and operational excellence across offshore operations.

At the heart of this transformation lies a singular ambition: To see, understand, and predict the heartbeat of every critical asset, before a fault ever happens.

A vision born from challenge

Offshore assets operate in one of the world’s harshest environments. Every hour of downtime carries immense operational and financial cost, not to mention safety implications. Traditional maintenance models, based on scheduled inspections or after-the-fact reports, were no longer enough. Low accuracy predictive maintenance systems are not sufficient.

The industry needs solutions that think outside the box, reliable systems capable of interpreting the physical condition of each machine in real time, and predicting what lies ahead, accurately.

That’s where Bosch Digital Twin Industries steps in.

Engineering the future:
with Physics-infused AI

Through Bosch’s Integrated Asset Performance Management (IAPM), powered by Digital Twin technology, along with Dr. Slahadin Ali Ashair patented concept of Hybrid Digital Twining motivated by his Reality Based Prescriptive Analytics concept, ADNOC Offshore now leverages a new breed of digital twins – where advanced AI is physics-infused, grounded in the deep science of how machinery behaves.

These digital twins combine high-fidelity Computational Fluid Dynamics (CFD) and Finite Element Analysis (FEA) simulations with machine learning and deep learning models, creating a hybrid AI that mirrors both the laws of physics and the intelligence of human experience.

Through Reduced Order Models (ROMs), which run more than 1,000 times faster than conventional FEA or CFD tools, the system continuously processes live data and operating parameters, simulating thousands of operational “what-if” scenarios in near real time.

The result is a new level of operational foresight, enabling ADNOC Offshore to:

  • Detect early-stage faults invisible to conventional monitoring and predictive maintenance systems.
  • Predict Remaining Useful Life (RUL) of critical subsystems with remarkable precision.
  • Optimize maintenance schedules, extend equipment lifetime, and enhance energy efficiency.

These are not isolated outcomes – they represent a measurable leap in reliability, with early deployments demonstrating transformation in asset performance, increased longevity, cost avoidance.

From data to foresight, from foresight to confidence

This initiative is not about replacing people, it’s about empowering them. Operators and reliability engineers now have access to real-time visibility into the health of compressors, turbines, pumps and heat exchangers. Future stress zones, performance inefficiencies, and early material fatigue patterns are identified before they escalate, giving teams the clarity and time to act decisively. Human operators gain predictive insights that once took months to surface. “This isn’t just an upgrade in maintenance; it’s a reinvention of industrial intelligence. Our partnership with ADNOC Offshore is more than simulations or AI – it’s about creating clarity in complexity, connecting people with insight, and giving their teams the confidence to operate at the edge of possibility safely and reliably.” Says Bhuvan Shetty, Business Director at Bosch Digital Twin Industries.

The visionary behind the Digital Factory

At the center of this transformation is Dr. Slahadin Ali Ashair, Chief Architect & Visionary of ADNOC Digital Factory / Intelligent Operation Center. He conceived the Digital Factory to solve not only operational inefficiencies but to redefine what offshore reliability can mean.

“We dared to imagine a digital factory where every asset communicates its condition, every stress and fatigue is visible before it manifests, and every decision is backed by physics and intelligence,”
says Ashair. “What Bosch Digital Twin Industries has helped us achieve is beyond digital transformation – it’s the creation of a predictive, intelligent ecosystem that will safeguard production, people, and assets for decades to come.”

Reliability at unprecedented pace and scale.

The ADNOC Offshore Digital Factory RB-PsM/A concept represents a global first: a unified framework integrating physics-infused hybrid digital twins across hundreds of critical assets. Compressors, pumps, turbines, and heat exchangers are now part of one connected cognitive environment – a digital command center that unites structural integrity, fluid dynamics, and AI-driven insights in real time.

“We are architecting a step-change in asset intelligence,” states Prahallad C.R., Head of Technology & Innovation at Bosch Digital Twin Industries. “By integrating physics-based modelling, advanced AI and deep human expertise we are enabling enterprises to move beyond predictive maintenance towards autonomous, insight-driven operations that drive continuous performance optimization at scale.”

Building confidence for the next generation of energy

The ADNOC Offshore Digital Factory, powered by Bosch Digital Twin Industries and enabled by International Development Company (IDC), has evolved from an offshore reliability initiative into a living digital ecosystem where data, AI, and human insight drive safer, smarter and more sustainable operations. This collaboration proves transformative power of hybrid digital twins – scalable platforms that enhance performance, optimize costs, and enable the autonomous future of energy.
